Linux running on an IBM 365XD Thinkpad using kernel 2.2.17 and ipchains and DialD. Does DNS, PPP to ISP on dial up (on demand), SMTP, POP3 and IMAP protocols from this box as internal service to the network. Cost: was not using thinkpad, leftover so... nuttin. Can use any leftover 386 or better with the necessary two interface connections (inside and outside). Linux - cost of distribution (generally less than $150 US), as an adminstrator unafraid of rebuilding kernals, bringing it from 2.2.5 to 2.2.17 cost only the setup time and the setup time of the ipchains. DialD took the time to locate and download and build it. Full, out-of-the-box setup, say 5 hours. With someone familiar with Linux, setup time could run from 2 to 6 hours depending upon other features included in the firewall. Working for myself, the cost was essentially zero as I used otherwise available time. But my boss was a slave-driver during those moments. ;-) Satisfaction: although the 365XD uses DSTN on the panel (not TFT) and therefore makes X act funky and reduces the interface to essentially a dos window, I do not interact with the firewall directly unless I am changing a configuration, and most of those changes can be done over telnet to the box.
