We have a very similar situation, but with sheet steel, not bar stock.
What we do is stock the sheet steel in the press shop, and they just use
the drop off to run the orders when possible. They put the drop off in the
location (don't record it in the system) and use it if the sheet is large
enough for the part. The issues to the order are recorded as full sheets,
just as though we used it. The order charges correctly that way. To
correct the inventory (we run MRP twice a week), the scheduler for the
press shop does a stock check of the full sheets on hand the end of day
before we run MRP, and just does a gain to correct the inventory.

Purchasing is happy, we run the parts, we save money, and it takes a total
of about 10 minutes a week for the scheduler to do the stock check of the
two locations affected and to process the transactions through the system.

Not a high tech solution at all, but it sure works!

Our manufacturing process uses a lot of bar stock raw materials, which
is stocked in inches. A machinist may saw off 42 inches of material
from a 60 piece of bar stock. We have a policy that any "drop"
(remainder) less than 36 inches goes to an open floorstock location,
where it is available for use but no longer shows in inventory. So, I
may have 500 inches of bar stock showing in on-hand inventory, but it's
all in cut pieces anywhere between 36 - 60 inches in length. If I need
a piece 54 inches in length, such a length (54 inches or longer) may not
exist in the available inventory of cut pieces. MRP wouldn't plan for
this 54 inch requirement, since it thinks I have 500 inches of raw
material available.



Does anyone else suffer this same problem? If so, how do you manage
your raw material inventory?
