You may be having EBCDIC to ASCII conversion problem.
Does PKZIP on the AS400 do this conversion?
Are you zippin on the AS400, if so, why don't you convert the 
EBCDIC data to ASCII on the AS400 before you do the ZIP.
If you do the convert yourself make sure the download process
does NOT try to so an ASCII conversion automatically for you.
