I am using VARLEN for an error message field. There may be 1 error message
in a few thousand so to waste 100 bytes on thousand of records is a trade
off.

Essentially, the file is written to constantly but read a few times a week.

If you want to use SQL I'd suggest to convert the physical file first:
1. Generate the SQL Script for the physical file with IBM i Navigator's or

2. Make sure it is a CREATE OR REPLACE TABLE ( and not a CREATE TABLE)
command
3. Add your column with varying length (where ever you want) to the script.
4. Run the SQL Script

CREATE OR REPLACE TABLE is one of the most powerful features.

I just enhanced an old physical file in this way.
The hardest part was recompiling the RPG programs where the table is
accessed with native I/O.

If you do
ALTER TABLE ... it does "do it in the PF this time".

Always done this is SQL but I need to do it in the PF this time.
