If you care to send me an overlay the works and one that does not, I'll run them through several AFP tools and tell you what the differences are. I might be able to fix the overlay so that it both prints and PDFs cleanly.
This type of thing comes up frequently since most of our IPDS printers are edge-to-edge and perf-to-perf.

Ran into this quite a lot with Host Print transform as well.

Never did determine why some work fine and others need to be tweaked. I presume it's probably something related to how the overlay was generated, but can't say for sure.

You will most likely need to tweak your Front Overlay offset positions to get things to align.

Pat,
I too am having that problem.
I was told it had to do with "unprintable area" around the document.
We wound up giving up and we have two overlays, one for direct printing, and one for PDF output.
