We have a very similar setup. IF you have NAT enabled on the Sonicwall of
the printer location(and you have multiple external IP addresses), you need
to have one of the  external IP address mapped to the internal IP address of
the printer(or print server). You then have to set up a rule on the
Sonicwall to "ALLOW" remote printing to the internal IP address of the
printer from the WAN. Being able to PING the remote IP only means that your
AS400 can see the remote Sonicwall, not that it can see the printer itself.

If you have a printer or print server with a built-in HTTP server, try
logging into the external IP address from a web browser from the location
where the AS400 is, to make sure the Sonicwalls are set up correctly. If
not, the Sonicwalls are not set up right.

The two lans are currently not connected - we are trying to print to the
external IP port 9100.

I can ping the printer from the AS400 but cannot start the printer from the
AS400 - I have set up the printer from an XP Pro PC and have the same
problem, you can see the printer set to 'Printing' and then to 'Printing
Error' and then back to 'Printing' and so on.

I suspect will need to connect the two lans together to get connectivity.
