I have noticed where the number of files bundled up by the failing save to

Depends on how long since you've done a reload from the recovery DVDs
and how many fixes you've put on the thing. This save is everything
since the last rebuild of the HMCs. Often over a GB if the things been
upgraded a time or two.

I have had issues but it has been a *LONG time, like early in the V4
code stream of HMC. Of course I don't back up to DVD very often any
longer I use the 'back up to remote server' option and push it to a
i5/OS partition and/or to my laptop.  If it gets to i5/OS then it gets
backed up to tape later.
