Many thanks to everyone who offered suggestions - I've tried the same document and process, but using Open Office instead of Word, and it's worked perfectly. Looks like I was damning the wrong piece of software! I would suggest some test outside of Word. I couldn't get Word to work right either. But interestingly OpenOffice did the job just fine. A nice side benefit was that I could do all the overlay design on a non-windows computer.
